    Project Overview: From Pogo Pin Basics to Custom Multi-Pin Connector Solutions

    Understanding the role of pogo pin connectors is important. Pogo pins are electrical contacts that use springs to connect multiple contacts to a single contact either temporarily or semi-permanently when using charging cradles and test fixtures. A top-tier original equipment manufacturer (OEM) required a dependable pogo pin manufacturer to create custom pogo pin connector assemblies for their next-gen smartwatch charging dock and patient monitoring data link.

    Customer Challenge: Why Existing Pogo Pin Contacts Failed

    1. Inconsistent pin height – Variation >±0.08 mm across a 6-pin pogo pin socket, causing intermittent connection.

    • Multi Connector Assembly: Loads the pogo pin sockets into custom molded housing with coplanarity adjusted with laser to +/- 0.02mm.

    • Electrical Test: 100% of all pogo pins are electrically tested for contact resistance, dynamic resistance during stroke, and insulation resistance (500VDC) using four wire Kelvin.

    Quality Control: Ensuring Every Pogo Pin Connector Performs

    1. 100% Vision Inspection - This process involves the use of a Keyence vision system to measure the tip diameter, barrel length and spring presence of each pogo pin at a maximum rate of 120 per minute.

    2. CMM Sample Inspection - The Zeiss Contura Coordinate Measuring Machine is used to measure plunger concentricity, barrel I.D. roundness and overall height of pogo pins on a sample basis every 50 pcs.

    3. Electrical Test - An automated electrical test of each pogo pin is conducted to measure contact resistance (max 50 mΩ), dynamic resistance profile, and insulation resistance.

    4. Durability Validation - Each lot of pogo pins has been tested to a cycle of one million strokes using a custom-made test fixture. The resistance is measured every 50,000 cycles to establish durability.

    5. Plating Thickness - An XRF measuring device is used to sample 5% of pogo pin gold plating tip thickness and barrel interior.

    6. Spring Force Test - A digital force gauge is used to measure the pogo pin spring force at a 0.5 mm compression with a tolerance of ±10% of nominal.

    7. Cleanliness - The post ultrasonic cleaning process is verified through particle count testing (maximum of 100 pieces of >50 µm per pogo pin).
